Intercoolers, also known as charge air coolers, are essential components in engine forced induction systems that cool the air compressed by turbochargers or superchargers. Lowering the air temperature improves its density, which increases combustion efficiency and engine power. What exactly is an intercooler – technical definition
An intercooler is a heat exchanger mounted between the turbocharger and the intake manifold. Its task is to lower the temperature of the compressed air by as much as 30–60°C, depending on the design and operating conditions. In practice, this means an increase in air density of approximately 10–20%, which translates into more efficient combustion, stable engine operation, and better compatibility with other intake system components, such as intake hoses, manifold absolute pressure (MAP) sensors, or the EGR valve.
What functions do intercoolers perform?
Intercoolers play a key role in the forced induction system:
- Lowering air temperature – They cool the compressed air supplied to the engine, which increases its density and the amount of oxygen in the fuel-air mixture.
- Improving engine performance – Thanks to a higher oxygen content in the combustion chamber, the engine generates more power.
- Engine protection – Cooled air reduces the risk of detonation and lowers the engine's operating temperature.
- Reducing exhaust emissions – More efficient combustion lowers the amount of harmful substances in the exhaust gases.
Construction and placement of intercoolers
Intercoolers are intake system components usually mounted in the front part of the vehicle so that they have constant access to a stream of cool air. A typical intercooler consists of a cooling core, side tanks, connection ports, and mounting points adapted to a specific car version. When selecting one, not only the dimensions are important, but also the placement on the vehicle, the diameter of the connections, and compatibility with intake hoses.
Intercooler vs. performance – hard data and real impact
In turbocharged engines (petrol and diesel), lowering the intake air temperature by every 10°C can increase the charge density by approx. 3–4%. In practice, this means not only an increase in power but also more predictable engine characteristics, especially under load.
